Wrong Item Shipped Again? How Structured Pick Sheets and Double-Check at Packing Station Fixes Accuracy

If you have ever opened a customer support ticket that says “I ordered blue but got black” you know the feeling. You check the order, the SKU is correct in Shopify, the inventory says you had blue in stock, but somehow the wrong variant went out. Now you are paying for return shipping, sending the right item again, and the customer already left a review about it.

At Metro-Pack, Inc. in Newburgh, NY we see this exact story when brands outgrow self-fulfillment. The garage setup works until you have 50 variants that look almost identical. Then one tired night of packing turns into three wrong shipments the next day. That is where our pick and pack services were built to fix the root cause, not just the symptom.

Metro-Pack is a family owned fulfillment center operating for 40 years from our FDA-registered 40,000 sq ft facility at 37 Jeanne Drive, Newburgh, NY 12550, about 45 minutes from New York City and New Jersey. We handle D2C single-item pick and pack, B2B freight palletization, EDI and retail compliance, and marketplace fulfillment for Shopify, WooCommerce, TikTok Shop, Amazon FBM and Walmart WFS. Pick and pack fulfillment starts at $2.50 per D2C order plus shipping, with no minimums and no long-term contracts. We do not handle hazardous materials.

Why Wrong Shipments Happen in the First Place

Most wrong shipments are not caused by careless people. They are caused by systems that were never built for accuracy at volume.

The first cause is the pick list. In a garage or small stockroom the list is often the Shopify packing slip. It says “T-shirt Large Blue” but it does not say where that shirt is. You have three boxes that all say Large on them. You grab the one on top. When you have 100 orders a day that guess works 95 percent of the time. The 5 percent becomes your returns.

The second cause is similar SKUs. Nutraceutical, health and beauty, apparel and housewares , the industries we serve most , live on variants. Same bottle, different flavor. Same candle, different scent. Same shirt, different shade. Without barcode verification your eyes have to do the quality check. Eyes get tired after hour three.

The third cause is rush without a second check. When carrier pickup is at 4 PM and you have 40 orders left, you skip the double-check. You pack, seal, and slap the label. That one skipped check is the one customer who posts a photo of the wrong item on Instagram.

When we audited brands moving into our facility, we found the same pattern. They had good products, good stores, but no structured way to prevent the wrong pick from becoming a wrong shipment.

What a Single Wrong Shipment Actually Costs

A wrong shipment is not just the cost of a return label. We track it with brands as a chain.

You pay the outbound shipping the first time. You pay the return shipping. You pay labor to receive the return, inspect it, and put it back on the shelf if it is resellable. If it is not resellable because the seal was broken, you write it off. Then you pay outbound shipping again to send the correct item. That is three shipping charges and two picks for one order.

Then there is the review cost. On Amazon FBM and TikTok Shop, one wrong item can trigger a defect that affects your Buy Box. On Shopify, customers who get the wrong item have a 30 to 40 percent lower chance of ordering again, even if you fix it fast. For subscription box companies, a wrong item in month one cancels month two.

That is why we built our pick and pack fulfillment services around preventing the error at the pick, not catching it after the customer complains.

How Our Pick and Pack Services Are Built for Accuracy

Our pick and pack services start before anyone touches a product.

Structured pick sheets with optimized locations. Every SKU in our WMS has a fixed location based on velocity and size. Fast movers are near the packing stations, slow movers are further back. The pick sheet does not just say what to pick, it says the exact bin and the quantity in that bin. The picker goes to bin B-12–34, not to a pile that looks like it might be blue. This eliminates the “grab from the top” problem.

Barcode verification at pick and at pack. This is the core of our accuracy. The picker scans the bin barcode, then scans the item barcode. If they do not match, the system stops. At the packing station, the packer scans each item again before it goes into the box. If a customer ordered three items, the system expects three scans. If only two scans happen, the order cannot be closed. This two-point verification is what keeps accuracy high when SKUs look identical.

We have seen brands reduce wrong shipments from 3 to 4 percent in self-fulfillment to under 0.5 percent after moving to this verification. That difference is what protects your reviews.

Right-sized packaging that also acts as a check. We do not put a small serum bottle in a large box with a lot of void fill. Our packers are trained to select the smallest box that protects the product and keeps dimensional weight fees low. Right-sized packaging is also a visual accuracy tool. If the order calls for one bottle and the packer is holding a box that is clearly too big for one bottle, it prompts a re-check. We also use branded tissue, inserts and structured inserts when you want fulfillment to become part of retention, not just shipping.

For brands doing 100 orders a month or 15,000 orders a month, we build the SOP around you. You get the same verification whether you are a startup that just left the garage or a scaling brand handling flash sales.

Double-Check at Packing Station , The Second Set of Eyes

Every order at Metro-Pack moves through Order Processing, then Pick, Pack and Verify, then Carrier Handoff and Tracking. The middle step is where accuracy is locked.

At the packing station the packer has a screen that shows the exact items, quantities and any custom instructions like “add tissue paper and thank you card” or “do not include marketing insert for this SKU”. The packer scans, packs, and the system takes a weight check for certain product categories. If the expected weight is 1.2 pounds and the scale shows 0.8 pounds, the order is flagged.

This double-check is not optional. Even when we have late-afternoon pickups with UPS, FedEx, DHL and USPS, we do not skip it. Orders received by 2 PM EST are picked, packed, verified and handed to carriers same day, but verified is part of same day, not an extra day.

You also see the same data we see. Our client portal is cloud-based and shows receipts, picks, adjustments and returns with lot and batch control, expiration auditing with FEFO for cosmetics and supplements, and serial number allocation for electronics and high-value goods. If a customer says they got the wrong item, you can pull the pick and pack scan history in your portal and see what was scanned, by whom, and at what time. No black boxes.

When Pick and Pack Becomes Assembly and Packaging Services

Many brands start with simple pick and pack and then need more. That is where our assembly and packaging services come in from the same facility, same inventory pool.

You might need custom kitting and bundling for a subscription box that has five items from different bins. You might need a seasonal bundle that is three SKUs shrink-wrapped together. You might need POP display construction for retail, manual bagging and labeling for Amazon FBA prep, or precision barcode generation and inline ink-jet lot coding for compliance.

We handle this with high-speed Shanklin shrink wrap systems with two lines, RF dielectric sealing, inline ink-jet lot coding, custom kitting and bundling, POP display construction and Amazon FBA prep services labeling and poly-bagging. All from our FDA-registered facility. You do not need to send inventory to one vendor for kitting and another for fulfillment. One building for DTC and retail keeps lot control intact.

For example, a health and beauty brand that needs FEFO, where oldest batches ship first to protect shelf life, can have us do lot and batch control, expiration auditing, kitting of a 3-pack, and then D2C single-item pick and pack for Shopify and B2B freight palletization for a retail PO, all from the same stock. That is the difference between a fulfillment warehouse and a fulfillment partner.

Our Verified Workflow From Order to Carrier

Every order, whether it is a single D2C order or part of a flash sale, moves through the same documented handoff:

Order Processing. Orders stream in from your connected stores. Shopify, WooCommerce, BigCommerce, TikTok Shop, Amazon FBM and Walmart WFS all feed one inventory pool with no manual entry. Real-time sync pulls orders, updates stock and pushes tracking back to your store automatically. This stops oversells that cause wrong shipments in the first place.

Pick, Pack and Verify. Optimized storage locations, structured pick sheets, barcode verification at pick and at pack, right-sized packaging and double-check at the packing station. For subscription boxes and multi-item kits, verification includes all components.

Carrier Handoff and Tracking. Reliable relationships with UPS, FedEx, DHL and USPS secure late-afternoon pickups. Tracking is pushed back to your store automatically. You get consistent, documented handoffs, not time-based promises.

Our closed-loop returns process continues the accuracy chain. Returned package arrives, detailed quality inspection happens, damaged is documented or disposed, restockable is refurbished and re-labeled and returned to the warehouse shelf. Restockable units become sellable again in your portal within 24 hours with a clear audit trail for receipts, picks and returns. That audit trail is what lets you answer a customer question without guessing.

Who Benefits Most From This Level of Verification

We built this for brands that have outgrown guessing.

If you are a DTC brand doing 100 to 15,000 orders a month and your team is spending more time fixing shipments than growing the business, structured pick and pack with verification removes that overhead. You pay only for the footprint you actually occupy and the labor you actually need. No long-term commercial leases, no capital investment in handling equipment, no fixed labor costs year-round. Cash flow stays free for growth and marketing.

If you are an Amazon seller, our Amazon FBA prep services ensure products are properly labeled, packaged, inspected and prepared to meet all Amazon compliance requirements. As a full-service warehousing, fulfillment and distribution center, we do more than just prep. You can use Metro-Pack as your central US distribution hub for both Amazon FBA and your Shopify, Walmart and retail orders.

If you are a subscription box company, accuracy in kitting is retention. One wrong item in month one cancels month two. Our custom packaging and kitting with barcode verification for each component protects that.

Common Questions About Pick and Pack Accuracy

How much does pick and pack fulfillment cost for accuracy like this?
At Metro-Pack, pick and pack fulfillment starts at $2.50 per D2C order plus shipping. That includes structured pick sheets, barcode verification at pick and at pack, right-sized packaging to reduce dimensional weight and double-check at packing station. No long-term leases, no fixed staffing overhead. You pay for footprint and labor you use.

What is the difference between pick and pack services and assembly and packaging services?

Pick and pack services is selecting the ordered items, verifying them and packing them for shipment. Assembly and packaging services is value-added work before that: kitting multiple SKUs into one sellable unit, building POP displays, bundling, poly-bagging, labeling, Shanklin shrink wrap, RF sealing and lot coding. At Metro-Pack we do both from the same FDA-registered facility so lot control is not broken.

Can you handle both D2C and retail from same inventory?

Yes. One system routes D2C single-item picks and B2B freight palletization from the same stock with real-time data sync. Every storefront feeds one inventory pool with no manual entry, so you have clear visibility, no oversells and consistent handoff to carriers. This includes EDI compliant and retail fulfillment including experienced QVC drop-shipper workflows.
